Field Notes: The “Windrow Turn” Challenge

Baling is a race against moisture. In the vast hay fields of Castro (Paraná) or the biomass collection operations in São Paulo, balers (Enfardadeiras) must operate continuously to clear the field before the dew settles or rain arrives. Whether it’s a Round Baler (Enfardadeira de Rolos) producing silage bales or a massive Large Square Baler (Fardos Quadrados) compacting sugarcane straw, the stress on the PTO shaft is relentless.

The defining characteristic of baler operation is the Headland Turn. To follow windrows efficiently, the tractor often makes sharp 90-degree turns while the baler is fully loaded and compressing crop.

The Failure Mode: Standard U-joints cannot handle angles greater than 25 degrees under load without causing severe velocity fluctuations (“chatter”). This vibration destroys the tractor’s PTO stub and the baler’s input gearbox. In 2023, we saw a spike in gearbox input shaft failures on imported round balers because operators were using standard shafts instead of the required Constant Velocity (CV) units during tight maneuvers.

The EVER-POWER Solution: We standardized the Series 8 “Bale-Master” CV Driveline. This shaft features a Double Cardan (CV) Joint at the tractor end, allowing smooth power transmission at angles up to 80 degrees. Crucially, for large square balers, we integrated a Combo Clutch (Friction + Overrunning). This handles the massive inertia of the plunger flywheel during shutdown and protects against the violent shock loads of “slug feeding” (buchas) wet material.

The Physics of Compression: Cyclic Loads and Inertia

Baling is physically demanding due to the nature of compressing loose material into dense blocks or cylinders.

1. The Flywheel Effect (Inércia do Volante)

Balers, especially square ones, use a massive flywheel to store energy for the compression stroke.

The Risk: When the tractor PTO is disengaged, the heavy flywheel keeps spinning. If connected rigidly, this energy flows back into the tractor, potentially destroying the PTO brake or pushing the tractor forward.

The Solution: The Overrunning Clutch (Roda Livre). This unidirectional clutch allows the baler flywheel to spin down freely while the PTO shaft stops. It is a critical safety feature for both the machine and the operator.

2. The Plunger Shock (O Golpe do Pistão)

In a square baler, a plunger rams the hay against the bale chamber 40-50 times a minute.

The Load: This creates a violent, cyclic torque spike every second.

The Defense: The Friction Clutch (Embreagem de Fricção). This clutch is calibrated to slip microscopically at the peak of the plunger stroke if the chamber is overfilled, smoothing out the torque curve. If a foreign object (like a fence post) enters the chamber, the clutch slips fully, preventing the crankshaft from snapping.

3. The Constant Velocity (CV) Turn

Balers are trailed machines. To navigate irregular windrows, the tractor must weave.

The Geometry: A standard U-joint speeds up and slows down twice per revolution when angled. This fluctuation fights against the constant speed of the baler flywheel, causing massive stress.

The Solution: The CV Joint cancels out these fluctuations, delivering smooth power even at 80-degree angles. This allows the baler to maintain constant RPM while turning, producing uniform bales and preventing pickup jams.

Operational Context: Biomass and Forage

In Brazil, balers are used for more than just grass.

Scenario A: Sugarcane Straw (Palhada de Cana)

Context: Baling dry sugarcane residue for biomass energy.

Challenge: Dust and Fire. The material is extremely dry and abrasive. Friction creates fire risk.

Requirement: Anti-Static Guarding. Standard plastic guards build up static charge, attracting straw dust. If a bearing heats up, the dust ignites. We use special black anti-static guards and sealed bearings to minimize fire risk in the tinder-dry cane fields.

Scenario B: Silage Baling (Pré-Secado)

Context: Baling high-moisture grass (ryegrass/oats) in Southern Brazil.

Challenge: Weight and Torque. Wet bales are heavy. The starting torque to get the bale rolling in the chamber is massive.

Requirement: Series 8 Profile. We recommend upgrading to Series 8 shafts even for medium-sized balers when doing silage. The Star Profile tubes provide the torsional rigidity needed to start the rotation of a 1-ton wet bale without twisting.

Compliance with Brazilian Regulatory Standards (NR-12)

Material Science: Endurance under Cyclic Load

Baling is a cyclic fatigue test. The load pulses every second.

Cold Drawn Star Tubing: We use cold drawn steel for the profile tubes. This process hardens the surface and ensures tight tolerances. The Star profile (6 points of contact) distributes the cyclic torque load better than a triangular tube (3 points), preventing the tube from “wallowing out” and developing play over time.

Case Hardened CV Ball: The centering ball in the CV joint takes the entire thrust load of the angle. We use carburized steel for this component to resist wear and heat, extending the life of the joint in dusty conditions.

Case Study: The Biomass Project in Lençóis Paulista

Client Profile: A bio-energy company in Lençóis Paulista (SP) baling sugarcane straw for power generation.

The Problem: The company was burning through PTO clutches on their large square balers. The clutches were glazing and failing to transmit torque, or seizing and breaking shear bolts. The environment was incredibly dusty and hot.

Maintenance: The “CV Rule”

A CV shaft is a complex piece of engineering. It needs care.

  • Grease the Centering Ball: This is the most critical point. Grease it every 8 hours. If the ball runs dry, the CV joint destroys itself from the inside out.
  • Clutch Maintenance: “Slip” the clutch at the start of every season. Loosen the springs, engage the PTO to polish the rust off the discs, then re-tighten. A rusted clutch is a bomb waiting to go off.
  • Check Guard Chains: Ensure the chains allow for the full turning radius of the tractor. If they are too short, they will rip the guard off during a sharp turn.

Foire aux questions (FAQ)

Can I replace a CV shaft with a standard shaft?

Non. Balers are designed with a specific hitch geometry. A standard shaft cannot handle the turning angles required. If you use a standard shaft, you will have to stop the PTO for every turn, destroying your productivity, or you will break the shaft on the first turn.

My clutch gets hot. Is that normal?

Warm is normal (60°C). Hot enough to burn skin or smoke (>100°C) is not. It means the clutch is slipping continuously. You are either feeding too fast, the bale density is set too high for the tractor, or the clutch springs are worn/loose. Check the settings immediately.

How do I align the CV joint?

The CV joint always goes on the Tractor Side. It is designed to handle the articulation between the tractor and the implement tongue. Do not install it backwards; it will not work and may cause damage.

Agri-Market Trends: High-Density Baling

The trend in Brazil is towards High-Density (HD) Balers to reduce transport costs of biomass. These machines require significantly higher plunger forces and flywheel inertia.
